What Are the Differences Between Aluminum Alloy Die-casting and Gravity Casting?

Aluminum is widely used in aerospace, automotive, medical, and communication industries due to its excellent corrosion resistance, light weight, and other inherent properties. Growing demand for aluminum products has led to the prevalence of two primary casting methods: Die Casting (High Pressure Casting) and Gravity Casting. The optimal process is selected based on specific product requirements and process characteristics.

High Pressure Die Casting:

Die casting utilizes significant pressure to force molten aluminum into a precision metal mold (die). It includes High-Pressure Die Casting (HPDC) and Low-Pressure Die Casting (LPDC) variants. This process produces parts called aluminum die castings.

Key Characteristics:

*   Excellent surface finish.

*   Cannot be heat treated(due to entrapped gas porosity risk).

*   High pressure tightness (sealing), high strength, and high surface hardness, but **low elongation (ductility)**.

*   Very high production efficiency.

*   High mold cost and shorter mold life.

*   Capable of producing thin-walled components with minimal machining allowance.

Gravity Casting:

Gravity casting primarily uses permanent metal molds made from heat-resistant alloy steel. Molten aluminum is poured manually or automatically into the mold cavity and solidifies solely under gravity. This results in a finer grain structure and generally better mechanical properties than sand casting.

Key Characteristics:

*   Moderate surface finish; sandblasting may reveal surface imperfections.

*   Low internal porosity, suitable for heat treatment.

*   Lower density and strength compared to die casting, but higher elongation (ductility).

*   Lower mold cost, longer mold life, but lower production rate (increasing unit cost).

*   Simpler process, not suitable for thin-walled parts.

The final selection depends critically on the specific product requirements, volume, and cost targets. For NEV connectors, factors like thin walls, sealing requirements, volume, and the need for heat treatment are critical factors.
